Replaced the radiator cap with a brand new one as the seal was quite shotty.  Put a bottle of radiator flush/clean through the system, scrubbed out upper and lower pipes and then flushed water and air through system until all fluid/crap was out.  Fully refilled the system with a 50/50 mixture of new concentrated coolant/filtered water.

Took it for a test run and still got similar overheating problem...

Removed thermostat from housing to find it was half snapped off (no idea were the other half is, hopefully it didn't roll back into the block?!).

The temp on the original (broken) one is 97 degrees Celsius.  Went to Supercheap and got a replacement one of the same size with a temp of 89 degrees Celcius (seems to be highest temp available these days ???).  Fitted this with a brand new gasket.  

Took it for another test run and still getting the same result. :-/

For anyone interested the new thermostat is a Tridon High Performance TT240-192 (192 = fahrenheit temperature, 89 Celcius) and the gasket was a Tridon GT30.  The new radiator cap is a 13lbs one from Aunger.

Any water in the oil (white foamy shit on the filler cap)? Or oily scum floating on the top of the new coolant?

hmm I havent got a clue, except may be check the water pump again!?  :P
maybe the sensor is a wrong match from original?!

On another note its good to see the one that came out is a 97oCelsius  thermostat...was their any serial number or marking on it......maight be useful to add to the hunting thread regarding water temp and the searching for correct opening thermostat temp   ;D

Run it with the thermostat out and check for bubbles coming up through the top of the radiator for signs of head gasket breach
When you drained the radiator, did it flow out easily.  maybe the other part of the thermostat is in there somewhere restricting flow.  The fact that you had the boiling jug scenario suggests a genuine overheat problem somewhere rather than the temp sender being incorrect.
Seems like a restricted water flow prob or a head gasket breach to me.

Is there a way to find this out?

Where exactly is the sensor?  Is it near/on the thermostat housing?

There's a chance the other half of the thermostat is stuck somewhere and is blocking the flow.

Is the engine rebuilt? I think over heating is a sign of a new engine not being run in properly...

Nah the rebuilt head wont be it, unless its linked to a head gasket failure  :(

And yeah as crooky says, the boiling sound inidcates that its not the temp sensor (temp sensor is located just below and forwards a little of the thermostat housing, on the head, its just got one little wire going to it). Running it without the thermo in and checking for bubbles as crooky said should shorten the list of possiblities to pretty much just an internal restriction.

Does anyone think it may be the fact that we dont have an intercooler connected up?  T1's came without them and went fine... but this is a T2 and we did'nt get one with the car.

Also what if the dizzy is from a T1?

nah mate, that intercooler question is new.  fader's had a go at the timing but he cant find the mark on the flywheel.  he lost it.

I cant see why the intercooler would be causing the problem. The computer sorts its fuel maps out accounting for air temp thanks to the sensor in the PGM-FI plenum thing.
